I had to send in my bionic for a hardware replacement and it has a tiny chip on the casing. I know if it has a cracked screen they will charge you for a new phone will I get charged by having this tiny chip on its casing

How tiny?? That's really what it depends on. Is it a chip or is there a chunk of the casing missing??

Don't think they look at the returns to hard, think it would have to be a pretty major defect.

I've sent back some pretty beat up phones on a warranty replacement that I haven't been charged for.... I know every individual's case is different, but I'd say you'll be fine.
